Classic Alfa Romeo GTV Engine Rebuild and Mechanical Restoration

At Classic Car Lab, restoration is about far more than bodywork and paint. The mechanical condition of a classic car is every bit as important, particularly when a vehicle develops difficult starting, poor running, smoke from the exhaust or internal engine problems.

This classic Alfa Romeo GTV arrived at our Otley workshop with several concerning mechanical symptoms. The engine was extremely difficult to start, fuel pressure was inconsistent, the idle was poor and the engine was running with an excessively rich fuel mixture.

What initially appeared to be a fuel or ignition problem soon developed into a much more substantial mechanical investigation and, ultimately, a comprehensive engine rebuild.

Careful Mechanical Diagnosis

Our experienced mechanical team began with a methodical inspection and safety check.

Fuel-pressure testing showed that the system required numerous engine revolutions before producing any meaningful pressure. Once pressure was achieved, it quickly dropped below the required level.

The fuel pump was replaced, restoring the correct fuel pressure and allowing the team to continue investigating the poor running.

The initial work included:

• Replacing the fuel pump
• Testing and regulating the fuel pressure
• Replacing the distributor
• Fitting new ignition leads and spark plugs
• Setting the ignition timing using a strobe
• Inspecting the fuel hoses, filter and pressure regulator
• Carrying out compression and cylinder leakage testing
• Balancing the carburettors
• Changing the gearbox and rear differential oils
• Road testing the vehicle

Although the engine revved smoothly throughout the gears, blue smoke appeared from the exhaust under hard acceleration. A cylinder leakage test then revealed that cylinders one and four were allowing air into the sump, indicating worn or damaged piston rings.

At this stage, a full engine rebuild became the correct long-term solution.

Comprehensive Alfa Romeo Engine Rebuild

Once the engine had been dismantled, the cylinder head was pressure tested and carefully measured.

The cylinder-head face was found to be out of tolerance and required specialist machining, repair and preparation before the engine could be rebuilt.

The engineering work included:

• Pressure testing the cylinder head
• Surface milling the cylinder-head face
• Installing new valve-seat inserts
• Refacing the valve seats
• Specialist aluminium welding
• Repairing the damaged cylinder-head area
• Dismantling and degreasing the cylinder head
• Reassembling the cylinder head
• Rechecking and polishing the crankshaft
• Installing new cylinder liner kits
• Rebuilding the complete engine

Classic engine rebuilding requires considerable knowledge and attention to detail. Clearances, materials, previous repairs and decades of wear must all be assessed before the correct repair method can be chosen.

This is not simply a matter of replacing parts. Every component must be inspected, measured and prepared correctly to achieve a dependable result.

Engine Reinstallation and Recommissioning

Following the specialist engineering work, our mechanical team prepared the rebuilt engine for installation.

The gearbox and engine ancillaries were assembled before the engine was returned to the car. Nuts, bolts and mounting components were cleaned and inspected, while the bellhousing, propshaft, speedometer connection and exhaust system were carefully refitted.

The recommissioning work included:

• Refitting the gearbox and engine ancillaries
• Reinstalling the bellhousing and propshaft
• Refitting the exhaust system
• Installing the starter motor and wiring
• Refitting the radiator and hoses
• Fitting new hose clips
• Installing the alternator and a new drive belt
• Fitting an electronic distributor
• Setting the static ignition timing
• Refitting the air-intake and filter housing
• Carrying out the initial carburettor setup
• Testing the rebuilt engine
• Road testing the completed vehicle

The engine was then carefully run, checked and adjusted before the Alfa Romeo was returned to the road.
